How Are Your Car Seats Manufactured? 4 Simple Steps

(Frame + Foam + Cover)*Assembly = A Car Seat. Frame for support, Foam for comfort, and the cover for beauty. These 3 modules assemble together and turn into a car seat. The foluma is also the production basis of all car seats, whether economic or luxurious types. This seems very simple, but there are many considerations in the practical production. Now, let’s explore how car seat are made through next 4 modular processes.

The car seat frame is the backbone of a car seat. From engineering ro fabrication, each step is important for ultimate safety.

Design and engineering

Before manufacturing, the frame is first designed in the digital realm. Accordign to the car seat types and customers’ requirements, our engineers use 3D CAD to create the geometrical frame and have the FEA crash simulation to evaluate strength and crash performance.

Materials

The modern automotive manufacturing request powerful metal components to ensure durability and cost effectiveness, such as steel, aluminum, or lightweight alloys. Steel is strong and rigid for great support and formability. The advanced steel like Born steel provide superior strenght, allowing for lighter components without compromising safety. Aluminum and other alloys are lighter to improve vehicle efficiency and also more expensive. Stronger frames improve crach safety and lighter materials provides more flexible design and improve fuel efficiency.

Forming and soldering

The metal frames are precisely made based on the design using cutting-edge metal stamping techniques, bending, hydroforming, and Laser/CNC cutting methods.

Stamping is to form complex shapes, like seat pans, by placing metal in massive presses with matched dies. Stamping is ideal for mass production because it is great for rapid and efficient forming. Bending and hydroforming are always used for complex and lightweight components. The laser or CNC cutting allows for precision cutting of sheet metal and trimming stamped parts.

Soldering and joining involve fabricating a unified part according to the formed components. In our manufacturing company, we have robotic welding, mechanical fastening, and adhesive bonding, as they are combined to guarantee strong connections or joins. The most commonly practiced robotic welding technique involves RSW, or Resistance Spot Welding, whereby metal pieces are melted and then delineated into joint areas. Mechanical fastening comes into play when welding can’t be practiced, say, when one of the pieces under assembly involves metals made of iron and aluminum. Adhering or adhesive bonding always comes in conjunction with welding or riveting, guaranteeing that there are minimal chances of corrosion at joint areas.

Surface treatment

Metal fram must be able to respond to corrosion, humity in order to stand longer. The paint adhesive requires chemical cleaning and phosphating. E-coat is an indispensable process that forms a uniform base layer which is resistant to corrosion on the fram. Powder coating would be an option, added protection-like to the visible parts in some sport seats.

A high-quality foam determines user’s seating experience. It is be precisely and ergonomically made to ensure performance and comfort.

Material

The core liquid chemical material for seat foam is Polyol and Isocyanate. Other materials are flame retardant for strict fire safe standards, anti-aging for preventing hardening or collapsing over time, cell-openers for breathable structure. Those components are mixed in second in high-pressure foaming machine. We control the the chemical formula to adjust product’s firmness, resilience and durability based on different position and types.

Modling

Injecting the mixed liquid into a large and preheated aluminum mold to form shape, typically for cushion and backrest. As professional car seat company, we tightly control the mold temperature between 50-70°C to ensure uniform chemical reaction and naturalgrain-like finish. The uniformity is a key to ensure the customers feel more comfortable.

Post-processing

The molded foam is still not ready and needs to undergo careful post-process handling to ensure stability and better results once it is done curing and stable after 6 to 8 hours under a specific environment. After this process, it is either trimmed to industrial needs by the worker or through machines consisting of robotic arms. However, there is a great need to test samples from each batch to ensure the requisite quality and reliability, including hardness, design, and resiliency.

The seat cover is the skin of a seat. It not only provide visual beauty and daily tactile experience, also integrating functionality, safety, and comfort.

Material

Different seat types and cover sections use different material grades. The typical mateials are leather, fabric, and technical or specialty materials. Each material we use is rigoriously tested against automotive standards for abrasion, color fastness, and flammability. Considering manufacturing feasibility and cost control, we optimize material usage and process efficiency.

Cutting and Sewing

Now, we use automated cutting by CNC cutting with computor controlled blades to achieve accurate and efficient cuts. The cut pieces are processed to be 3 dimensional covers through industrial sewing. The sewing holes, spacing, and depth are prec-calculated to ensure integrity and enhance aesthetics.

Function Integration

The cover also intgrates intelligence for smart functionality. We support premium covers that integrate heating elements, occupancy sensors, ventilation fan, or even position memory indentifier sensor. What’s more, decorative elements, like brand logos, are also allowedto be attached at designated positions.

After preparing the above 3 modular components, we enter the final stage where we assemble hundreds of individual components together in sequence. Assembly transform those engineered parts into a functional seat system for the vehicle.

Pre-Assembly

Before the main assembly, we have to prepare 2 key subsytems: Foam-cover assembly and frame pre-build. The foam-to-cover assembly is to fit the seat cover over the foam precisely. We use specialized techniques, such as vacuum-assisted dressing, to ensure a perfect fit before attachments like clips and rings are engaged. The frame pre-build is to pre-assemble some seat organs, such as recliners, height adjuster, and slider onto the fram as a module.

Main Assembly

The coverage will be done for all modules together on the assembly lines. Operators or automated fixtures align the covered foam to the frame structure and permanently lock it using clips and wires. Another major step involved in assembly is the electrical integration, key to making the seat smart. Operators route wiring harnesses through dedicated channels in the foam and frame, then connect wires with heating elements or position sensors, or a side-airbag module.

Final inspection

Every seat manufactured by us had to undergo a series of validation before entering the market. Firstly, 100% functional test: powering the srat to validate functional completeness. Torque audit and visual inspection are also mandatory for safety compliance.

How to ensure Car Seat Quality during manufacturing?

Quality is the top priority during manufacturing, which directly influences seat safety and comfort. The next is a focused look at key quality and certification checkpoints in each fabrication period.

During Auto Seat frame fabrication

Safety compliance starts with our designs. The safety architecture is designed with various worldwide government regulations, e.g., FMVSS (the USA) for crash standards of the anchorage strenght. Apart from controlling materials and precision welding, we also perform destructive testing for the sampled frames, ensuring they are beyond safety regulations for crashes (FMVSS/ECE).

During Car Seat Foam Modelling

The quality of the foams will depend on the consistency of the process. Our thermal management for those doing the molds tailors to provide users with utmost comfort and  for their enjoyment.

Durings Car Seat Cover production

Cover material used, as well as sewing, is a key factor in ensuring quality. Testing is conducted on each roll of leather or fabric used. The Brasion test and the fading test are used to ensure health. Accurate sewing provides a perfect stitch.

During the final Auto Seat assembly and inspection

Moreover, every one of our seats has to satisfy a 100 percent functional end-of-line test. Performance of motors, heaters, and sensors is measured against performance thresholds too. More importantly, our entire production process has been certified according to IATF 16949, which means each component can be traced and every process can be controlled.

While the actual production only takes a couple of hours with the complete components, it has to spend a lot of time like a couple of months, to design, make the mold, and undergo rigorous testing procedures.
